I had a 40-hr Series2 (240040), to which I added an additional 120GB drive. It was quite simple .. I just plugged it in and the system recognized it. I didn't have to do a thing software-wise .. it just worked.

Then the 40GB drive crapped out, so I used InstantCake to create a single-drive 120GB unit. Now I have a second 120GB drive I'd like to use. I added the second 120GB drive but the system didn't recognize it. The system otherwise works fine, it just doesn't have any additional capacity. Are there software-related steps I have to take to make this work? I really don't want to go through another InstantCake session to build a 2-drive system, as I don't want to lose my current programming and setups.

So, what do I have to do? How come I could just add the drive back when it was a stock 40-GB unit, but there are more steps involved in this case? Thanks!

EDIT: OK after posting this I did some more research and it appears that my main problem is that my drive is not "blessed". I see how I can bless the drive myself. (the first 120GB drive I bought apparently had already been blessed by the folks I bought it from).

The second issue is that apparently some people are having trouble adding a blessed 2nd drive to units running OS version 7.2. I fit that bill. In that case, it appears I need to mount both of my drives on a PC and do an mfsadd command. True?

You would need to use mfstools (mfsadd, specifically); we don't provide direct support for the use of MFStools - check one of the upgrade guides (eg. Hinsdale How-To) for details on the use of MFStools

Thanks for the confirmation.

I know there may be issues with swap space after I add this 2nd 120GB HD ... the "default" 64MB swap may not be enough for TiVo to perform some of it's file system recovery processes if the FS is corrupted. When InstantCake baked my A drive, how much swap space did it allocate? 64MB?

fileystem corruption is most often caused by a failing hard drive, so large swap space or not, you will still have bigger problems to solve should your filesystems become corrupt.

with that said, InstantCake creates a 127MB swap space.

I'll try just a regular BlessTiVo on this second drive, and if that doesn't work, I'll do the mfsadd.

BlessTiVo is NOT going to work in this situation; you need to use mfsadd.
